Cast Iron Electrolysis: How to Build and Run an E-Tank

Electrolysis removes rust from cast iron without touching the metal underneath — no grinding, no sanding, no lost detail. The setup is a tub, washing soda, a scrap of steel and a battery charger, and the one thing you must not get wrong is which clamp goes where.

Fill a plastic tub with water and 1 to 2 tablespoons of washing soda per gallon. Hang a scrap of steel in it as a sacrificial anode. Clamp the red (positive) lead of a manual battery charger to that steel and the black (negative)lead to the rusty pan. Switch on and leave it for a few hours. The rust converts and lifts, the iron underneath is untouched, and all the casting detail survives. Get the polarity backwards and you will dissolve the pan instead of cleaning it — that is the one mistake this method genuinely punishes.

The mnemonic that has kept a generation of restorers out of trouble is the Cast Iron Collector's: “the blacK (negative) wire goes on the sKillet”. Two Ks. If you remember nothing else, remember that.

What is actually happening

Electrolysis is passing direct current through a conductive solution to drive a chemical reaction. Here, the pan is the cathode and the scrap steel is the anode. The current converts red rust (ferric oxide) on the pan into black ferrous oxide, which loosens and peels or flakes off like old paint, and it deposits crud onto the anode, which is why the anode is described as sacrificial and why it gradually needs replacing.

The important consequence: the process removes rust and does not remove iron. Wire wheels, grinders and sandpaper all take metal with the rust, which softens the raised lettering and the machining marks that make a vintage piece identifiable. Electrolysis leaves the casting exactly as it was. That is why collectors use it and why it is the correct method for anything you might want to date later — see identifying vintage cast iron.

The parts list

  • A plastic tubbig enough to submerge the pan — the usual recommendation is one capable of holding eight or more gallons. Plastic only. A metal container becomes part of the circuit.
  • Washing soda sodium carbonate, sold in the laundry aisle. This is not baking soda (sodium bicarbonate) and the two are not interchangeable.
  • A manual battery charger. This matters: an automatic charger sees the tank as a charged battery and shuts itself down. A 2 to 10 amp manual charger, or a variable DC bench supply, is what you want.
  • A sacrificial anode. Rebar, old lawn mower blades or large steel cans all work. Graphite plates are the premium option because they do not become coated in iron oxide. Bigger surface area equals faster work.
  • Wire, clamps, and something non-conductive to suspend the pan from— a wooden dowel across the tub is the standard rig.

On stainless steel as an anode: it is commonly warned against because of hexavalent chromium. The Cast Iron Collector's position is that this is not a concern at the low voltages and temperatures used for cast iron cleaning — but plain steel is free, works just as well, and removes the question entirely. Use plain steel.

Building it

  1. Set up outdoors or in a fully ventilated space.Not negotiable — see the hydrogen note below.
  2. Add the washing soda first, then the water, at 1 to 2 tablespoons per gallon. Do not add extra thinking it will work faster. Too much electrolyte draws excessive current and can overheat the charger.
  3. Position the anode along one side of the tub, or bend a bar around multiple sides for more even coverage. It must not touch the pan — a direct contact is a short circuit.
  4. Suspend the pan in the solution with wire from a wooden dowel. Electrolysis works by line of sight, so the faces pointed at the anode clean fastest. Turn the pan partway through, or use anodes on two sides.
  5. Red clamp to the anode. Black clamp to the skillet. Check it twice. Then switch on the charger.
  6. You should see a steady stream of fine bubbles off the pan within a minute. No bubbles means no circuit — check your clamps, your connections and that the wire touching the pan is on bare metal, not on paint or heavy crud.

Run time and finishing

A pan that has already been through a lye bath typically needs about one afternoon session of a few hours. Starting from a greasy, crusted pan with no lye pretreatment, expect considerably longer — the Collector describes a couple of sessions of roughly eight hours each. The grease shields the rust from the current, which is exactly why lye comes first.

When the run is done, pull the pan out, scrub the loosened black residue off under running water with a stiff brush or chainmail, dry it immediately and completely, and get oil on it. Bare, freshly cleaned iron flash-rusts within minutes. Then re-season — our seasoning guide has the oven method.

Safety: hydrogen is the real hazard

Electrolysis of water produces hydrogen at the cathode, and hydrogen is flammable in an enclosed space. The Cast Iron Collector is explicit: ensure the area is well ventilated, or better, do it outdoors. Never run a tank near a pilot light, a water heater, a furnace or any ignition source, and do not run one in a sealed basement.

Two more rules. Never reach into the tank with the power on. And disconnect the charger before you move anything — clamps slip, and a clamp falling into the solution is how a short happens.

What must not go in the tank

  • Aluminum it will dissolve.
  • Enameled cast iron— the coating may be compromised. Use the methods in restoring enameled cast iron instead.
  • Chrome or nickel-plated pieces— the plating may or may not survive, and there is no way to know before you find out.

Getting a tank working first time

Polarity, then everything else

Reversed clamps run the process backwards: the pan becomes the anode and you strip metal off the piece you are trying to save. Black on the skillet. Check before every session, not just the first one.

Do not use baking soda

The single most common shopping error. You want sodium carbonate — washing soda, laundry aisle — not sodium bicarbonate from the baking aisle. They are different compounds and only one of them makes a good electrolyte.

An automatic charger will not work

Modern smart chargers look for a battery, do not find one, and shut off. You need a manual charger or a manual mode. This is the second most common reason a first tank produces no bubbles.

More anode area beats more current

A large anode, or several arranged around the tub, cleans faster and more evenly than cranking the amperage. Excess current heats the charger and the solution without cleaning proportionally faster.

It will not fix pitting

Electrolysis removes rust; it cannot put back metal that rust already ate. A heavily pitted pan comes out clean and still pitted. Whether that matters is the subject of our go/no-go guide.
